I'm interested in making a lightsaber knife, with a blade length of about 6 inches.
What is the shortest possible hilt size that would be possible in this situation? Could I ask cut short an existing body?
And would the Modular Wiring System work and fit in this situation?

I'm heavily trying to shorten the hilt to about 4-5cm at most.  Reckon this is possible?  It'll be soundless, of course.

Based on how deep the blade really should sit in the hilt (about two inches), and the size of the battery packs + LED (estimated), you might be able to work with a hilt of five to six inches. Bear in mind, I imagine doing so would take some serious cram-fu skills, and those wires are going to be pretty tightly packed in there.

I am making a lightsaber kunai similar concept as what you are doing so just a battery, switch and led module. For a blade that small and not doing an combat you might not need 2 inches of blade depth prob  could get by with 1-1/2 or maybe even a little shorter. i would look for  the smallest latching switch u can find

 I was just playing around with the mhs parts list, & with a standard 2" blade holder, a 3" extension (female both ends) & a pommel drilled & tapped for a standard guarded latching switch worked out to 6.5 inches, with  AA x 2 battery holder, you should have just enough room for the right resistor ( that seems about the shortest from standard parts, I imagine if you use something like a shorter battery set-up you could knock off another 1/2" or so.

My MHS shorty saber is coming i got it down to 9 inches with 4/5 inches of usable grip. I would check out the builder it will give you a good sizing idea. I plan to make mine a short saber with probally a 28" or 30" blade

I have one that I made from a yoda fx that i broke the blade on, I just cut the blade about 5in or so and use it for a dagger/knife for my sith assassin costume. It's AS with a redish filter on it.

i had played around with a syle 1 blade holder, a 4 inch double female and a smaller pommel, came out around 6 inch. was going to use switch style 22 and put sound and everything in. never got around to it though

The smallest Ultra Saber currently available is the initiate V2.   At 8.75 inches long.

Does the MWS LED sit in the blade holder or in the main body?  Because I read something about only new MHS emitters could hold the heatsinks.

they changed the way their heatsinks operate. the "new style" ones the heatsink screws into the blade holder. on the "old style" the heatsink sits in the threaded section between the blade holder and whatever piece is behind it. you can still use the old style if you get the adapter. it just depends how you want to set it up.

Probably the easiest way of doing it. I own three of these and they just give off that small assassin like feel. Also take a look at the LightTanto I think it was called. It was posted quite a while ago but it was basically the same.

Here is a light knife I made for my daughter (she is 2, so its a full length saber for her). Its finished hilt length is 7 inches, but it could be made shorter as its just some 32mm aluminiul tubing with a bike washer on the emitter end, and a sink tube cap on the pommel end. If it was for me I would fancy it up a bit with a grip or some epoxy clay for a bone effect, a bone dagger maybe?
